Took me 8 years to realize my tool offsets were the problem
Back in 2017 at Apex Machining in Toledo, I kept scrapping parts on the same Haas VF-3. I blamed the post processor, the coolant, even the operator before me. Turns out I was loading my tool offsets with the wrong wear values, always adding instead of subtracting. What tipped me off was a senior guy watching me run a test cut and asking why my finish pass was climbing 0.003 instead of coming in clean. Has anyone else had that moment where the fix was embarrassingly simple?
Remember that most machines show wear values as an offset from the standard tool length, and adding to it makes the tool cut deeper, not shallower. Your old habit of adding wear probably worked fine when you were compensating for a short tool, but it backfired once the tool started running long or the holder got warm. Once you flip that mental math around and think of it as "how much do I need to shave off the current setting," it becomes second nature.
